View Full Version : Build and Review: 91 SE Hatch "Filthy" S13

Back in the fall my best friend Trevor (Magical Trevor) and I decided we would both build hatches. We talked about it and since I have the bigger shop and quite a big tool collection already, we decided it would take place at my shop. So Trevor brought his stuff down. The next step was to find cars. This will be the story of Trevor's car from start to end. Along the way we will review each part we get for the car, and each new tool we buy to complete the process.

The car is a 1991 240sx SE Hatchback 5spd. It is a rescued drift car from Chicago that spent most its life in Florida. The plan is to rebuild and restore the car to better than factory spec. The goal is to be able to have a street car that is comfortable and quiet to drive down the highway at 70mph and have a normal conversation without yelling at your passenger.

Full interior build will include complete gutting the interior, removing all the OEM sound deadening material and sloppy glue jobs. Sanding the entire cabin for aftermarket rust proofing, sound deadening and a few other tricks that we're going to try to keep the noise level down and keep the car enjoyable.


Full exterior build will include body work repair, full chassis respray (including the engine bay), OEM Type X kit, wheels (Volk, Work, SSR, etc.) and a few other minor custom things. Unsure of what color the car will be painted, but it will be something unique.


Suspension, well we're looking at some comfortable options. Coilovers (opinions are welcome), new bushings, ball joints, tie rod ends, etc etc.

Powertrain - we will be using the S13 SR that we pulled out of his S14. Lightly modded, all the bolt ons, Power FC and a few other odds and ends.

We have it planned out pretty well. We have some excel sheets set up to track hours worked on the car, the parts installed, and several other aspects of building the car. I will have these up on a google document shared file shortly so anyone can check it out along with a blank one for anyone that wants to use it and download.

After searching around for a month or so we found a nice hatch in Chicago that had a engine "issue". We drove down and checked it out and it turns out it was in pretty good shape for what it was.

First Product Review: Tear-Down Table from Northern Tool

Picked this up on sale for a good price out of their sale catalog. It was delivered in about a week. The box was huge and this thing was in a lot of pieces. It took about 30-45 mins to put together and there were several steps in the directions where you would put parts of it together and then the next step would have you take it apart to install another part. So it was a little frustrating. Once the entire thing was together it was actually pretty nice. Very well built and for the price you really couldn't beat it. A tear down table with a parts washer on the side. It will only take pretty small parts but its all that I really needed. Over I would say it was a good value and would recommend it to anyone needing something like this. We left the wheels off it just to keep it from getting any higher and to keep it from moving around. Decided we needed a few more things for the cars, including a small blasting cabinet. So looked around for a good deal, read some reviews of the Harbor Freight ones, they all seemed to be terrible, looked at the Northern Tools options, they didn't have a side opening bench top one. SO I went to the Grizzly catalog and found a decent bench top cabinet that both sides opened and it had a light for $149.99 plus $25 shipping. Its nice to have boxes show up. After getting this thing set up we have a few complaints about it. One there is NO material around the top window to seal it to the box, this allowed lots of sand to escape through the gaps. This was an easy fix, I took some 3M double sided tape I had and made a seal for around the window, adhering only the glass window down and allowing for the plastic protector covers to still be changed. Second is the doors aren't quite flat and true, so there are leaks around the door seals. This has been solved using some rubber trim bought at the local auto parts store. After doing these minor modifications the cabinet works pretty good. The gun system seems to be just small enough and the gloves, once you're use to them, are a nice size and get easier to use with time. I would give this thing a 7 out of 10 just based on price and value.

hmmmm good to have boxes showing up with stuff for the car.

We took the time yesterday to get everything cleaned up and set up the blasting cabinet. Here is Trev starting on a lot of the little interior brackets and such that will be cleaned, blasted, primed and painted. I know they will never been seen again, but I will know they were done right and the car is perfect even under the interior panels. You can clearly see where the cabinet is leaking in this pic but it has all been resolved now. Also Trevor is a huge allergy baby, so I picked him up a nice mask off the clearance table at NAPA the other day.

On a more serious note, brake booster is out. Next comes the brake lines, fuel lines, clutch master, and wiper motor. The coilovers, power brace, sway bar and the power steering rack along with the cross member will also be pulled.

All the OEM sheets of tar... which Nissan likes to call sound deadening has been baked on from the heat of the exhaust and transmission. This stuff breaks apart in chunks... or it REFUSES to come off with a scraper.

We will be using a few techniques, dry ice, a butane torch and a WHOLE lot of elbow grease. Hopefully these should make the removal process easy...er.

Progress from the weekend:

Alright, after getting the interior stripped out, the sound deadening out, and then took the time to use scotch bright wheels on a small DA to rough up the surface and get any and all the excess tar and glue off the metal, it was time to do something to seal in the interior. We wanted to find something that would give a nice coat, go on well, and encapsulate any and all rust, stopping it from becoming more than surface rust. There were a few options out there for this so I took the time to read all the reviews for all the products out there that I could find. And it turns out one of the best ones on the market just happened to be one of the most expensive. Rust Bullet is something that has been used by many hotrod shops around the world and in lots of industrial applications. Plus it comes with a 10 year "stops rust" guarantee.



There is also some nice research put behind this stuff vs. the equivalent at your local hardware store. If you read on the site you'll see all of the applications this has been tested on and the extreme conditions its been used in. I managed to find a box of 4 individual quarts on amazon from 4wd Off-Road supply for a pretty good deal so I snagged it up.

My thoughts on Rust Bullet: Well we prepped the surface first with 320grit just like a paint job, but the instructions say it can be used with little to no surface prep. We laid it on with a brush much to my better judgment because I didn't want brush strokes. The side of the can said it could be reduced to be sprayed though a conventional HVLP gun but that it wasn't necessary and that no brush strokes would show once dry if a brush application was used. So we brushed it on, and after the first coat I was freaking out, it was showing brush strokes like crazy, it was almost impossible to spread it even, and the only way it looked good was if you laid it on really thick, which we didn't want to do. So we put on one nice even coat with a brush. Let that dry, and it got a little bit better, but not good by any means. Brush strokes showing everywhere, you could see everywhere we changed directions, it looked awful. I was ready to sand it all off, reduce it, tape off the car and spray it. But Trevor talked me into putting on the second coat just to see how it would look. Much to my surprise, the second coat went on smooth, and I mean REALLY smooth, it coated to perfection, and dried even better, the only spots that even remotely show the slighted brush strokes are my fault where I had to go back and touch up spots where it ran a little bit after the curing process had started. But even those places are unnoticeable to anyone but me because I did them. I can praise this stuff enough, its amazing. And it truly bonds to the metal, the test piece of metal I did can't be sanded through, I had to take the grinder to it to make metal show again. And I also got some on my finger nails and it almost melted through (hole in my gloves).

Over all I would HIGHLY recommend this stuff for anyone needing a rust preventative. They also make a Black Beauty 3rd coat for drive train parts for that factory black finish look but its not needed for the product to be effective and is purely aesthetic.

This Rust Bullet stuff is amazing and is an EXTREME penetrate. Wear gloves with this stuff people!!! I made the mistake of not wearing gloves and it MELTED into my skin and would not come off for about 8-9 days. Over all, it went on pretty easy and dried very very quickly. Easy to work with and coats pretty well, it's thick, but it will still cause run spots if you're not careful.

Monday morning shipment update: Sorry just more tools.

Chicago Electric Vibratory Bowl - got this thing to clean up the rust and stuff off of bolts and small brackets from harbor freight, not the best company, but I didn't need it to do anything heavy duty. I'll try to post up some pics of before and after on the bolts this week when I get a chance to try it.

Next item of the day: Northern Tools Hoist. The one we used to get the motor out sucked balls, it was a huge 6 ton budget, its a really nice hoist, just way to big. So I picked this up from Northern on sale and adapted a trolley for it to be as close to the beam as possible. This thing is nice, it runs very smooth, nothing really quick or shaky, and has lots of power. If you have a beam in your garage, I recommend it.

Quick picture, got a break in the weather and we decided to wheel the car outside. Lots of degreaser and a power washer. Some scrubbing here and there and then we wheeled it back inside. I didn't take a whole bunch of pictures of this because we weren't really sure when it was supposed to start snowing again..... in fact the next day we got dumped on with 8 inches of snow.

Alright, after making plans for this build we decided a nicer welder would be needed than just my little Lincoln. So I started looking around for a nice welder that would Tig and I ran across a Millermatic Syncrowave 350LX. I called the dealer my dad uses and ordered one of these up. It seems this was the first time they had sold one of these to an individual and not a business haha. I ended up going with the complete package which was welder, stand, coolant system, torch, and a lot more. It just seemed like the better deal.

First impressions: Welds looks solid, no loose fittings and the cap fits nice and snug. Got a great price on it compared to some other vendors, and this will definitely look a hell of a lot better than the corroded, yellowed, cracked plastic OEM tank.

If you're on the fence about getting one of these, just do it, it looks 10x better than the OEM piece.

haha. The bolt holes didn't line up on mine at all and the badge fell of of it during the install. It was one of the first parts I bought for my car- I gotta say, I hate Circuit Sports with a passion, haha. But it does for sure look better than stock!!

Update from over the weekend.. I'll post pictures at the end of the post. We were on a time crunch and did everything with no pictures between projects... again.

Now that we're done with the Rust Bullet coating, it's time for some Durabak coating!

Durabak is a lot like bed liner, very porous, non slip and has some great sound deadening attributes. However, unlike a true bed liner (ie Rhinoliner) its polyurethane based, and doesn't get rock hard. We were worried that this stuff would not go on easy and even less with a brush. We were wrong... wrong wrong wrong. Applying the Durabak was easier done... than said. Absolutely no brush strokes and it didn't run like we though it would. It took awhile to dry, but that's the kicker to it not being rock solid. We put two coats on the firewall and the spare tire well/cargo area. Within 36 hours it set up really well.

After the Durabak was dried enough to work with, we started laying down the Dynamat. The Official Dynamat Website (http://www.dynamat.com)

We got the Dynamat Extreme bulk package. The package came with 9 - 18"x 32" sheets. Installation is pretty straight forward, however, I recommend a heat gun. The sheets are pretty pliable as is, but with all the bumps and dips of the S13 floor the heat makes it so much easier to work with. Razor blades are a must and it goes on easier with two people. One person working it onto the floor with a heat gun, while the other holds the sheet taught pulling off the backing tape. Doing small sections at a time is time consuming, but it's the only way to get the sheets on straight with no air bubbles.

We also purchased the Dynapad to replace the nasty matted up recycled fabric on the underside of the carpet. Stuff is REALLY thick and easy to apply. Should help out a lot on top of the Dynamat!

Lots got done this weekend. We got the holes welded up and smoothed with body filler. We also fixed where the previous owner had hit something small and knocked the lower driver side of the radiator core support loose from the frame. Got it all fixed and back better than factory and ready for the next step. Then we painted the bay with SEM etching primer and then a sand-able primer. Now we just have to find time to sand it all down with 400 grit and get it all smooth with multiple coats of primer and ready for paint. Here are some pics from the weekend.

Thanks Damon, it was a lot of work. Really messy and down right dirty. About half way through I was a little skeptical if going through with this part of the build would have been worth it...
Now that it has primer on it and you can see the hard work paid off, it was most definitely worth the time and effort. The pictures really do not do it justice, as with a lot of things that are going to be done on this car, pictures just won't show everything that is being done.

Well we made more progress over the weekend. We have been so caught up in getting the interior and engine bay prepped that we just didn't want to deal with the rear of the car until we felt that we could actually take a break and call those steps "finished". In fact we've been neglecting the rear of the car for almost the entire build. We were afraid of what we might find back there when we it came time to pull it apart.

We Finally got around to giving the back of the car some attention. Pulling the wheels off we instantly knew the inevitable had already came and gone. Every bushing back there was completely worn out. The whiteline RUCA's that I thought could be salvaged??? Destroyed.... there was around a 1/4" of play in the spherical bearing.. it probably made the most god awful noise going down the road. The rust and the salt from the winter(s) wreaked havoc on the rear suspension. It all has to be replaced.. all of it, so we're on the hunt for MORE.. SPL parts.

Surprisingly enough, we had no broken bolts or stripped/rounded nuts. We also pulled the hatch and the rear bumper/support off. Getting ready to prep the rest of the body for paint. We also pulled the subframe and tore it down to get sand blasted.

We got some more engine goodies in last week, so we yanked the old knock off ebay brand turbo manifold. While we had the T28 off the manifold, we took the time to inspect it, clean it up a bit and make sure it was still in fair/working condition.

These will be the "before" pictures, because the ceramic coating on this manifold is old and dirty. So this will be stripped and re-coated.

Minty fresh from a scrub scrub in the parts washer... I REALLY wish I had before picture of this housing... it was COATED in power steering fluid that had been baked on. It only took about 5 mins to get this clean.

Lots and lots of parts sandblasted and repainted. We put the blaster and the parts washer through the ringer this weekend. Just about everything that wasn't going to powder coat, was washed, blasted and painted. Everything from bolts and washers to the pedals and turbo inlet and outlet pipes.

Well, everything is ready for paint... we just have a few more odds and ends to tie up during the middle of the week before it gets painted. Still sand blasting and painting lots of parts. Still dropping lots of parts off to get powder coated.

We finished up the dynamat in the interior of the car, all that's left is put some dynamat on the inside of the doors. We focused on getting the engine prepped for installation, got it all cleaned up and painted and partially reassembled. Both the intake and exhaust manifold are getting coated, along with the valve cover.

We spent the majority of out Saturday with nice weather working on a few of the other S-chassis'. Decided it would be a good idea to use the warm weather and sunny day for things related to "outside" the garage.

Before it went to paint we removed the side quarter glass with a $25 kit from Harbor Freight. Came right out no problems. Don't understand how so many people break these trying to get them out. Also the trim from around the front glass was removed for a quality paint job. should have the car back in about a week.

Not much to update because the car is still at the body shop, however, we have been busy on other cars while we have the down time from my car. Parts are still showing up, almost on the daily, things are still coming back from powder coat and we are still working on bits and pieces of my car when we are done "wrenching".

First of all, Shane's new wheels showed up.... and boy are they light! Volk Racing RE30 - 18x10.5 = 17lbs

We had a few parts show up for my car including new carpet (which we won't show until it's in the car). It's laying out, unfolding, from what I believe is the smallest box in the world that you can ship carpet in. Some other JDM goodies came in over the week, including fuel system parts and other odds and ends.

We took the time to work on the engine while it was on the stand. Decided it needed a little "pop" just to give it some depth. I decided to clean up the water pump bolts and the timing cover bolts. Again sorry for the cell pictures, we think it turned out better than what we wanted.

Had a long weekend! Picked the car up this morning from paint (not completely finished)! Everything looks great, once everything goes back on the car, it will go back to Rico to get wet sanded and buffed completely. The car already looks amazing with absolutely NO wet sanding or buffing. The car has about 5 coats of clear over it which will give plenty of thickness to wet sand and buff for a "smooth-as-glass" finish.

Unfortunately this will be the last update on the car for about a month (maybe longer) as I have to leave out of state for personal matters.

Intake manifold, valve cover and a few other parts came back from powder coat. I still have quite a few things left for him to finish up like rear subframe, cross member, front and rear knuckles, brake calipers and other little odds and ends. Hopefully all of those will be done and ready to go back on the chassis when I get back to Michigan.

Sadly, I won't be able to work on this beauty for a month and honestly it sucks. Now that I have the car back, looking at the hard work with paint laid over it, it was all worth it. Just knowing it's sitting in the garage, waiting for wrenches to be turned sucks :bash:

Oh and if anyone is interested the color is Tuxedo Black. It's NOT flake/metallic. It's a pearlescent black mixed with crushed pearl. :snoop:

Oh and if anyone wants to know, wet sanding wheels is a damn art. Shane knocked out one wheel in about 30 mins..... I had to re do mine twice..... and it was still cloudy! :ugh:

My somewhat non-lengthy reply is:

Lawyers are expensive on a weekly basis. Divorce is a lengthy process. So said lawyers take a lot of my money.

If Shane wasn't my best friend and the older brother I never had, I would be out on the street with no car, no house and no friends. This has been a hush hush situation that not many people know about. So this entire build has been kept alive because of Shane, while I've been figuring out what direction to take in life.

Hopefully with the way things are going, we should be getting on with this build soon and a few others that Shane has been working on as well.


All in all, thank you Shane for everything you have done for me. No homo.

Props to Shane for being a boss friend. Dealing with lawyers and legalities is a major pain. You know of my past situation, what a major headache. The best thing to remember is to keep your mind busy and away from negativity. Having a project car to work on during hard times is a huge stress relief, especially when you start to see progress.

So after a year and a half... We're finally getting everything down to Florida! We got one truck full of the garage packed and moved. We ended up having to get creative packing the truck full of tools and car parts. We ended up bringing my chassis and Shane's white hatch as well. We're going up on the 27th to pack the rest and hopefully be back to be ready for new years.

Oh and this is where we're at in Florida.. Needs a lot of organizing, but we're here.

Finally got a few hours to work on the car today. Felt good to actually put parts back on the car. So I guess this starts the assembly process of this build.

First up we had to move all sorts of parts and whatnot out of my car because its been used as a storage unit for the past year. Some parts for my build, some for Shane's build. And then random things that aren't even car related.

So after a space was cleared inside I decided I'd start with the pedals. Starting with the clutch.

Next was the brake pedal, which required the booster to be mounted at the same time. Lets just say the booster wasn't exactly ready for the engine bay.

So after some work and some magic it was ready.

Decided to install the brake master cylinder while I was here.

Next up was getting the heater core, A/C box and blower motor mounted. While I don't have any photos of this, it was pretty straight forward. We decided that now would be the time to switch all the sensors and control units for the JDM DCC over while everything was accessible.

After that was done we started routing the ducting for the HVAC system.

Dash bar and associated brackets were bolted in next. It took a little convincing to get everything lined up.

Note: this is much easier with an extra set of hands.

To tackle the dash harness we have Shane's vert project next to mine. So while his car's interior is a little more.. a lot more.. completed than mine, it definitely helped to cheat about every 30 seconds.

To figure out what went where and what ziptie clips popped into the correct holes on the dash bar is what took the longest IMO. The harness pretty much lays itself out, securing it to the chassis properly is another story.

So that's where we left it today. It was nice to spend the day actually working on it. It is a whole lot more satisfying putting parts on it, instead of in it.

We also found just about everything we need to put this project back together, which is quite impressive after moving this entire car ~1500 miles, that has lived it's life in zip lock bags and cardboard boxes with 3 separate trips and soon to be a 4th.

Looks good man, I'm dreading having to pull out my dash, heater core, wiring loom etc but it MUST be done!

I'm confused. You already installed the stuff and are going to skip the DCC or do it later? I'm thinking of going DCC as well so the perfect time to convert it all over is where you are now.

My s14 conversion and the one for my vert have used American counter parts for everything I could do. Minus the head units and airmix motor.

Steven - no completion date, it will be done when it gets done..

As far as the DCC goes, the install on the Shane's vert will be much more comprehensive and useful that using the components on my car. I would say a good 80% of what is going to be used on the vert came from USDM cars.

Masai- I have extras for all the sensors from USDM cars if you need them. I pull them from the junkyard every time I go.

Steven- if you tear your car down as far as we did this one and get it back together by October I'll let you touch my peepee. You seem to be relatively detail oriented so I don't see you making that dead line.

Got some more work done on the car today. Not a big update, but it's slowly moving along.

Took the time to finish off the rear hatch area with the dynamat. This was about as much of a pain in the ass as the firewall was. Once again, heat gun, necessity.

Also finished up the last of the dynapad in the cabin area. Using 3M adhesive works really well, just make sure you have a fan or something to vent the fumes. I was high as a kite after 10 mins of spraying this stuff. :faint:

Came out pretty nice and I'm glad that part of this project is done.

After taking a break and coming down off of my 3M supplied chemical high, I didn't want to climb back in the car so I ended up putting the engine crossmember back in. We were going to drop the engine is tonight... however, we couldn't find the motor mount brackets. They'll turn up eventually, I was just to tired to dig through every last box and turn the garage upside down.

While I was installing the crossmember, Shane decided to start the wire tuck of the chassis harness. Let me tell you, fuck... that noise. That is one thing that I loathe. Shane has some sick obsession with it and I think he enjoys it way to much.

Center console solution. Very rough idea, this isn't the center console we're using. We decided to cut this one up to use it as a template.

So yeah that's pretty much it for tonight. Nothing spectacular, but there are parts of these kind of builds that are just straight up menial and have to be done right with the proper amount of time taken.

To cut out the console? No not at all. Some time with a dremel and it was done. The relocation process as far as wiring is something that gives Trevor a migraine, but for some reason it relaxes me to do that work.

Thanks man! That's the look I'm going for. The picture of the valve cover looks horrible because I took it with my phone. But all my charge pipes will be wrinkle black along with my intake manifold and compressor housing on my turbo as well as the intake. Should be a sharp contrast with the anodized purple in the engine bay.
